I need to drill into this bad boy for temp sending unit and plumbing for my diff cooler. Caveats? I promise to chamfer the holes so they dont become stress risers.

Is this powder coat or paint on the brace? (do i need to have it sandblasted prior to refinishing)

I would not drill into the stock diff cover for reasons that you have already stated

They are all powdercoated.

Very worth while thing to do guys we have put nearly 10 on cars from the shop;) None of them have broke and they beat there cars hard with D/Rs at the track. Awesome product Doyg

You definitely should NOT unless the seal is already broken and you are leaking. In that case you will need to reseal the cover anyway.

by installing the brace, you can actually reduce the chances of developing a leak because case/cover won't be flexing as much and that is often what breaks the RTV gasket loose...

Got a blue one put on when I put the KB brace/bushings cost was covered that way. :)

you bought that one off Ebay? about 2-3 months ago?

looked like the Blue paint was not done very well...

yep

yep guess that was it...looked ok to me.. didn't much worry one way or the other on the paint as long as it does the job. :p
