    Sounds like you blew a fuselink. It did what it was supposed to do, protect the affected circuit it allows to supply power to. You must have a dead short in that circuit, start by disconnect the alt. to isolate the problem area.

    Just a thought. When you take off the hub did you feel any roughness in the bearing? Are you absolutely sure it's the front wheel bearings and not one of the rear ones? The rears are notorious for having the nuts backing off, in fact there is a revised axle nut that addresses this issue from Ford.

    I know exactly what you're referring about. I taped mine off and used the Rustoleum rust reformer paint that converts rust to a paintable surface. Good stuff. Btw my car has 2300 miles, never been driven in the rain or any inclement weather and the axles still had surface rust.

    The check engine light will come on after 2 fails in the system it is checking, that can and does fool people, so that's a normal function. My advice would be to source the cat H-pipe and replace the off-road pipe, either that or install cat eliminators which I'll bet will be hard to find...
